    That would be my guess, the normal order of things is coolant leak, low coolant, boils over.

    Head gasket faliure normally goes, gasket blows, then it boils over.

    It would be unusual to have a coolant leak causing a head gasket to blow.

    Correct, as the intercooler pipes aren't obstructing.

    Everyones points are valid. No one can pin point the cause of the failure although andy947's point is a very good one.

    Do dubdesigns strip and check the engines before fitting them and winding the boost and fuel up for max bhp??

    i have exactly the same heater matrix in my escort, and i wonder why i cant use the hot half of the heater? and why theres a big pool of water in my footwell?


    must be a known problem with them.
    (i have disconnected it for the time being though

    You would surprised how quickly a head gasket failure can empty the expansion tank. When I blow up my audi 5 pot turbo last month it must have emptied the radiator through the expansion tank in less that 60 seconds from first seeing steam pour out of the exhaust and this was on over run....

    here's another thought:

    were you using the std VW stretch head bolts Rich? All of mine stretched and lifted the head which blew the gasket out on mine.

    If your engine was leaking coolant from day one after the conversion, i'd have a word with the supplier mate! [:x]
